Many customers are surprised to learn how much engineering goes into every tray we produce. Here’s a closer look at what makes Henchman shadow foam different from standard tool control foam systems.
When it comes to professional tool control, not all shadow foam is created equal. At Henchman, our foam system has been engineered specifically for demanding environments such as aviation maintenance, where durability, precision, and long-term usability are critical.
Henchman foam trays are built using a three-piece thermally bonded structure, designed for durability and clean shadowing.

The top layer features a hard plastic sheet that can be laser engraved with tool sizes, part numbers, or custom identifiers. This allows permanent labeling while also protecting the foam from scratches, dents, and daily wear.
The rigid top surface also adds structural strength to the tray, helping it maintain its shape even in high-use environments.
Directly beneath the top sheet sits a 5 mm black shadow layer.

This layer creates the sharp visual contrast that gives shadow foam its name. The defined black shadow makes it easy for technicians to instantly identify missing tools at a glance.
In busy maintenance environments, this simple visual cue significantly improves tool accountability and inspection speed.
The bottom layer features our signature bright Henchman Blue foam.

When a tool is removed, the contrast between the black shadow layer and the blue base layer makes the empty space highly visible. Missing tools stand out immediately, supporting strict tool control procedures in aviation and engineering environments.
For trays designed to be removed from tool cabinets, we add another structural feature.

A reinforcing plastic sheet is bonded to the bottom of the tray, providing additional rigidity. This allows technicians to confidently lift a fully loaded tray with one hand without flexing or bending.
It’s a small detail, but one that significantly improves everyday usability.
All Henchman foam trays are manufactured from high-density closed-cell foam, specifically chosen for demanding tool control environments.

Unlike many generic foams used in standard tool organisers, this almost solid material is selected to deliver the durability and machining quality required for precision CNC-machined shadow foam trays.

Because the foam is closed-cell, it will not absorb oils, chemicals, or moisture. It is also resistant to Skydrol, making it suitable for aviation maintenance environments.
The material also resists compression and deformation, ensuring tool trays maintain their shape, structure, and visibility for years of daily use.
